A PTFE heat exchanger emits a series of sharp clicking or popping sounds during the first 10-15 minutes of steam heat-up. The sounds originate from inside the tank, are audible across the production floor, and stop once the exchanger reaches operating temperature. Operators unfamiliar with PTFE equipment sometimes interpret these sounds as tubes cracking, supports breaking, or steam hammer damaging the coil.

In the vast majority of cases, the clicking is benign. It is a normal consequence of PTFE's high coefficient of thermal expansion interacting with support structures. However, not all clicking is harmless. A systematic evaluation of the sound characteristics distinguishes normal thermal movement from abnormal conditions that warrant investigation.

The Stick-Slip Mechanism

PTFE expands at approximately 120 × 10⁻⁶/°C. A 2-meter tube heated from 25°C to 140°C grows by approximately 28mm. This expansion must be accommodated by sliding through support plate holes. The PTFE tube surface, despite its low friction coefficient against the support plate, does not slide continuously. It moves in a stick-slip pattern.

During the stick phase, thermal expansion builds compressive force in the tube. The tube is constrained by static friction at the support contact points. The force increases until it exceeds the static friction threshold. The tube then slips suddenly, releasing the stored elastic energy as a brief, sharp movement. The movement generates an audible click as the tube surface snaps against the support hole edge.

This stick-slip is the acoustic signature of thermal expansion. It occurs during heat-up because the temperature-and therefore the expansion-is changing rapidly. Once at steady temperature, expansion stops, and the clicking stops.

Differentiating from Water Hammer

Water hammer produces a distinctly different sound from thermal expansion clicking. Hammer is rhythmic-a regular banging at intervals of seconds to minutes-caused by condensate slugs impacting bends or fittings. Hammer typically occurs during steady operation when the steam trap malfunctions and condensate accumulates.

Thermal clicking is random in timing-an irregular series of snaps-and occurs only during temperature change. If clicking persists during steady-state operation, it is not thermal expansion. Investigate for condensate drainage problems or loose mechanical components.

A simple diagnostic test: isolate the steam supply and allow the exchanger to cool partially, then re-admit steam. If the clicking resumes during the re-heat phase and stops at steady temperature, the sound is thermal expansion. If clicking continues regardless of temperature changes, the sound has another source.

When Clicking Warrants Investigation

Clicking that becomes progressively louder over weeks or months may indicate increasing friction at support points. The increased friction could be from scale buildup on the tube surface at the support contact, from chemical attack roughening the PTFE surface, or from support plate distortion. The increased friction means higher stress is accumulating before each slip event.

An inspection during the next scheduled maintenance should examine the support plate holes for signs of excessive wear, the tube surfaces at contact points for abrasion, and the support plates for distortion or chemical attack. If wear is advanced, support inserts or plates may need replacement.

Clicking accompanied by visible tube movement-tubes that visibly jump during the click-indicates that the support system is not adequately restraining the tubes. The support spacing may be too large, or the support plates may have worn to oversized clearances. This condition should be corrected at the next opportunity to prevent long-term fatigue damage.
