Melting solid sodium hydroxide flakes (NaOH, melting point 318°C) is beyond PFA's continuous use temperature (200°C max). PFA cannot be used for melting solid NaOH. However, for maintaining molten NaOH at 250–300°C, PFA is not suitable either-the polymer softens, creeps, and degrades. For heating NaOH solutions (50% aqueous, 80–120°C), PFA is excellent. The mechanical damage from sharp crystal edges is a secondary concern: even at room temperature, sharp NaOH crystals can scratch PFA. In molten service, the crystals disappear, but the temperature is too high. For solid NaOH flake heating (e.g., melting in a drum heater), use a metal heater (steel, Incoloy, or nickel) with a protective coating if needed. PFA is not the right material for molten caustic service above 200°C, regardless of the abrasive effect of crystals.
Temperature Limits for PFA in NaOH
PFA's maximum continuous service temperature in air is 200°C. In 50% NaOH solution, the limit is 150–180°C depending on concentration and stress. Above 200°C, PFA softens significantly (modulus drops to <100 MPa). At 250°C, PFA begins to decompose (release of HF, CO₂). At 318°C (melting point of solid NaOH), PFA would melt (305–315°C) and degrade catastrophically. Thus, PFA cannot be used for melting solid NaOH or holding molten NaOH at typical processing temperatures (250–400°C).
Mechanical Damage from Sharp Crystals
Even at lower temperatures, solid NaOH flakes (hygroscopic, angular) can scratch the PFA surface if the heater is installed before the flakes are melted. The scratches create stress concentrators (see Article #91), but the primary issue remains temperature. If the service temperature were within PFA's range (e.g., melting low-melting-point solids like sulfur at 115°C), scratching would be a concern. For NaOH, the temperature is the showstopper.

Practical Advice for NaOH Flake Melting
If you need to melt solid NaOH flakes in a vessel that also uses PFA heaters for subsequent solution heating:
Melt the NaOH using an external heat source (drum heater, hot air, steam jacket) before transferring to the PFA-heated tank.
Dissolve the molten NaOH in water to form a solution (heat of dissolution will raise temperature – add slowly).
Cool to <180°C, then use PFA heater to maintain temperature.
Do not attempt to melt solid NaOH flakes directly with an immersed PFA heater. The heater will overheat (PFA will soften and deform) before the flakes fully melt.
Field Example (What Not to Do)
A chemical plant attempted to melt solid NaOH flakes in a 200 L drum using a 6 kW PFA heater. After 30 minutes, the PFA sheath softened and collapsed against the metal core. The heater was destroyed. The plant switched to an external drum heater (band style, 2 kW) that heated the drum wall. The NaOH melted in 4 hours, then was transferred to a PFA-heated holding tank (80°C) for dilution. The PFA heater there operated for 5 years.
When PFA Is Correct for NaOH Service
PFA is excellent for:
Dilute NaOH solutions (<30%): up to 100°C
Concentrated NaOH solutions (30–50%): up to 120–150°C with careful monitoring
Caustic cleaning solutions (CIP): up to 150°C for short periods
PFA is not suitable for:
Solid NaOH (any temperature, due to abrasion and eventual overheating)
Molten NaOH (>200°C)
High-pressure, high-temperature caustic (>150°C, especially with stress)
Conclusion: Do Not Use PFA for Melting Solid NaOH
PFA heaters cannot be used for melting solid sodium hydroxide flakes because the required temperature (318°C) exceeds PFA's melting point (305–315°C). The sharp crystal edges are a secondary concern; the primary issue is thermal decomposition. For solid NaOH melting, use external drum heaters, steam jackets, or metal immersion heaters (Incoloy, nickel). For NaOH solutions (50% or less) up to 120°C, PFA is excellent. Do not confuse the two applications. Melting requires metal; holding requires PFA. Use the right tool for the job. A PFA heater melting solid NaOH is a meltdown waiting to happen. Keep PFA in solutions, not solids. Your heater will last. Your process will be safe.
